2 of my older Dynaudio D260 are distorting to much around 3-6khz and I want to change them.
I am good to redo/tweak the filter and would like to try the SB TW29RN/BE but the face plate is too small (104mm) to fit nicely replacing the D260.
Anyone have any suggestions how to sort this in a good way?

you could make (or have made) a new faceplate for the new tweeter. I would expect that to look better than a ring to take up the 3mm gap around the outside with the original SB faceplate.
Is it maybe about the ferrofluid that dried and change the low end of the tweeter in the loudspeaker with a bump or the butyl surround ? Or the bath coating of the dome ?
I beleive it's possible to ask these parts with your driver or loudspeaker number if you want to find again the sound of your loudspeaker (if they were not on a shelf) to make easier the benchmark with your SB acoustic.

I've considered making a metal ring but I would need to outsource that which probably makes the project too expensive in relative terms which is also the case with a completely new plate even though I agree that looks better.
Dayton audio has a part like this Dayton Audio - FP110 110mm Cast Aluminum Face Plate for NHP Tweeters but it only fits their tweeter. Morel has a choice of faceplates which if SB had the same would have been great.
Both scanspeak and SB have the 105 ish faceplates which is annoying with me trying to upgrade all of my Dynaudios.
Another option might be to rebuild the baffle but it's a bit much as well and will probably not look great.

I am pretty sure the magnet is the problem, I have swapped the voice coil assy from a "good" tweeter and vice versa and the distortion is still there on the same magnet system. I have also swapped the damping material and it's still consistent on the same magnet system.
I've done some tests on the SB already and so far it looks pretty good and I can use the dynaudio filter structure (which is the same as TroelG preferred filter minus a resistor or two) with a bit of tweaking of the values.
All my D260 speaker are older generations and even though I can get them as spare parts the price performance ratio does not make sense, the SB for example has a much smoother response, lower distortion and better HF extension and it would potentially give me a nice tweeter upgrade path over time.
Hmm do you guys think a 3D printer made ring similar to the Dayton thing would be strong enough/do the job? The ones I have seen use PLA filament.
I could potentially recess the current opening a bit letting me print a thicker ring.

Maybe not. Cutting a couple of faceplates is pretty straightforward for any decent machining shop. Obviously, they'll want the necessary specs from you, and you'll need to choose the material either from a 3rd party or from the shop. It wouldn't surprise me if they could bang 'em out in about an hour and be ready in a day or two - maybe even while you wait. Look in the Yellow Pages 😉 under "Machine Shops".
Mmmm, the SBA TW29RN has a two part faceplace, maybe it is easy to remove the outer part and simple redo it with a 110 mm external diameter. Or maybe not. I don't own a Satori tweeter so I don't know, maybe the OP can start a thread asking this question.
In case it is difficult or impossible, just print a 3 mm plastic ring to fill the gap.

I took the 2 part faceplate off but could not separate the 2 parts. Tried a bit of force and heating. Good thinking though as it would be a lot easier (maybe even possible with a 3D ABS printing) to replace the outer part of the face plate. I've not given up so we'll see.
I can't just add a plastic ring though as there is not enough material support for screws and air closure.

Simply glue it in place and you're done. If you mean that you can't add the SBA tweeter to the speakers because the hole is too wide for the new screws position, then your sole solution is to add a ring like the one pictured from the inside. You have to fit it from the woofer hole though.

Don't hold your breath on that. I bet it will definitely not happen. What you should have asked to SBA is how to separate the outer part of the faceplate, if it is even possible.

Agreed, my follow up to SB would have been how to separate them and if I add the ring you suggest I would need to grind down the hole to match the surface which I am not yet sure I will be able to do in a good way.
